The Challenge
A chemical manufacturing plant had experienced a steady decline in capacity utilization, falling to 86 percent against a full-utilization target. Average daily production had dropped to 234 tons per day, limiting revenue potential and creating cost pressures that were difficult to absorb in a competitive market.
The Approach
An improvement team conducted a full assessment of the plant's bottlenecks, including equipment constraints, raw material flow, operational delays, and maintenance-related shutdowns. The improvement initiative focused on:
- Statistical analysis of production data to reveal significant variability in key process parameters and prompt development of a revised operating envelope
- Refining preventive maintenance schedules to reduce unplanned downtime
- Strengthening coordination between operations, Research and Development, and recovery units
- Introducing production dashboards to support real-time decision-making and shift-level accountability
The Outcome
Daily production increased from 234 tons to 261 tons per day, a 12 percent improvement that restored capacity utilization and strengthened the plant's competitive position.
The project delivered approximately $149,000 CAD in annual financial value through higher output and improved resource utilization. Variability decreased significantly, giving leadership greater predictability.
